Sand plant recycle circuit layout and output
Manufactured sand plants running recycle circuits are purpose-built for turning crusher dust and by-product fines into high-quality, specification sand. The circuit generally starts with a surge bin feeding a vertical shaft impactor (VSI). The VSI is set up for choke feeding, so product is consistently sized through the crushing chamber, and wear is even across the impeller tips. After the VSI, material passes through dewatering screens or wet screens, as the system usually handles a feed with high moisture content or clay contamination. Recycling of screen oversize maximises yield and ensures tight grading on the final sand product.
Most plants operate closed-circuit with a balance between VSI discharge and screen cut points, usually in the 2.36 mm to 4.75 mm range, depending on local sand specs. The goal is to achieve cubical, low-fines manufactured sand that meets the target for workability in concrete or asphalt mixes.
Wear patterns in VSI and screen circuits
Wear in a sand plant recycle circuit is concentrated in the VSI crusher, specifically on the impeller tip sets. The tip faces the highest velocity stone-on-stone impact and abrasive wet slurry. Wet feed with clay or silt acts as a grinding paste, accelerating tip wear and sometimes causing rapid edge rounding. Inconsistent feed, or running the VSI dry after a wet campaign, can cause localised tip burning and impact face erosion.
Screen media also sees concentrated wear, especially at the feed drops and tensioned points. Wet sand can blind apertures or cause wire sections to break if the deck is overloaded or the feed is not well distributed. Polyurethane panels handle fines better in wet conditions, but wire mesh is often used for sharp cuts if blinding is managed well.
Crusher Consumables parts for VSI and screening
We supply impeller tip sets for all common VSI profiles, with options for standard high-chrome iron, martensitic steel, and hybrid ceramic inserts for harsh abrasive conditions. Each tip set includes the bolt kit and advice on torque. Wear profiling during change-outs helps you rotate tips and manage wear patterns before root damage. Correct rotor balance after tip swaps is crucial to avoid vibration.
Screen media kits are tailored for wet sand duties, offering both polyurethane panels and high-tensile wire mesh in modular sections. Poly panels take the punishment of high-frequency dewatering screens, while wire mesh panels deliver sharp sizing where needed. Kits come with tension bolts, side rubbers, and locking wedges, so your crew can do a full change-out in one campaign.
Our impeller tips and screen kits work together to help you maintain gradings and throughput: well-maintained tips ensure cubical particle shape, while the right screen media delivers accurate splits and keeps recycled oversize returning to the VSI.

Planning liner changes and stock for sand plants
Liner and tip life in a sand plant is closely linked to feed consistency and moisture. Organise change-outs for impeller tips and screen panels during planned production breaks or after peak campaigns to avoid unplanned downtime. Power cuts from Eskom can disrupt shift patterns, so try to schedule major change-outs for mornings, when power is most predictable, especially in Joburg or Durban’s humid build-up.
Keep at least one full impeller tip set and screen media kit on hand for each crusher and critical screen. Use wear profiles and visual checks to trigger orders early. Always lift with certified lifting lugs and proper rigging, and lockout all circuits before swapping tips or panels. For torque on impeller tip bolts and screen tensioners, refer to the OEM manuals or use our contact form for guidance. Planning ahead is the best way to keep your sand plant running through outages and Highveld storms.
